Cleaned all the master cylinder parts by scrubbing with mineral spirits and rinsing with brake clean to remove any residual oils:

Reassembled it using brake fluid as lubricant. Now the piston returns vigorously from a full stroke:

I'll bench bleed it when I get all the pedal stuff ready to reinstall.

When I took the Heim joint off the clutch pedal pviot, I found the worst hole yet. This bolt shouldn't have even been moving:

There weren't a whole lot of clutch pedal actuations before catastrophic failure.

All the parts that need holes weled up are cleaned and ready for me to weld them tomorrow:

I'll clean up this beauty while I'm at it:

Super glue is a great alternative to painters tape and paper towels, especially on the bigger jobs where things are really flowing.

    Welding up oval holes:

Then I ground them flat, redrilled the holes, and threw a coat of paint on them:

I sort of feel guilty I'm not going to clean all rust off the pedal arms, return springs ...etc and paint them. But, I don't have a sand blast cabinet and it takes forever to get the surface rust off complicated parts. That would add several more days to the project and I just want to get it back on the road.

    Reassembly should start tomorrow night.

    Progress!

Used the bench bleeding tubes I made for the '69 to bleed the master cylinder:

Got the master cylinder and pedals back in:

With new draft seals and the pivots well greased:

Clutch linkage back together with light grease on all the pins. With the slop gone from the holes, I needed to lengthen the cable 3/8" to have a little pedal freeplay:

Also installed the new rear hub caps. When I pulled the chrome wheel centers off, there were no caps on the rear hubs!:

After all that work the brake pedal feels decent without even bleeding it. I'll get my wife involved tomorrow night and hopefully the final bleeding will go smoothly this time.

And I'm a slob. I have a huge mess to clean up before I can put the Jeep back on the ground:

With any luck, the Jeep will be drivable tomorrow night and I can put insurance on it and start using the thing.

The brakes bled quickly with my wife helping but felt crappy with too much travel when pulling out of the shop. Pulled back in, jacked it back up, and adjusted all four corners.

....and nice firm pedal. 3 week brake job done! :bananatool:

It was time to load up the test engineers and head down the road for a test drive.

    Emmett:

    and Bodie:

Success! After adjusting the timing, adjusting the carburetor, fixing the cooling system, adding a TightSteer, rebuilding the bellcrank, fixing the clutch linkage, and redoing the brakes, it's running and driving really well. Test engineer approved and time to put insurance on it so we can start using it:

Now it's down to smaller projects for a while that generally won't take it offline. Things like getting the horn to work, caster shims, getting the Spartan to cancel, cleaning up the wiring, moving the winch behind the bumper, ...etc.

I did two small projects tonight.

During the test drive the speedometer was jumping around in time with a squeak under the dash. I pulled the bone dry speedometer cable core out to clean and lubricate it:

I also added an o-ring to the bottom end of the cable to stop one of the maybe 23 leaks on the Dana 18:

I took a little fighting because it had been previously cross threaded but I manged to get it on properly. Now the squeak is gone and while the speedometer bounces gently up to 15mph, it's dead smooth after that. Good enough for this Jeep.

I also installed a 1 7/8" hitch ball on the drawbar so we can use this Jeep to tow the Bantam trailer along with the '69:

After all that I spent a good 40 minutes cleaning and putting away all the tools used for this job. The pile of tools at the end of a single job still amazes me after 30 years of doing this crap.

I know! But somehow every single car I've owned has required some sort of blood sacrifice. It's like motor vehicles over 10 years old are part of a Satanic cult.

...or maybe I'm just clumsy. Hard to say.

I think your jeep has the same color mine started out with. This is approximately 1985:

It looks really close. It seems like it's Empire Blue based on the available colors for 1968.

Bodie is the taller skinnier one and Emmett is the shorter chunkier one. Full brothers from different litters. Except for their colors they couldn't be more different.

That's the same with mine. Not brothers but mirror images of each other, same size, and as different as night and day. I think traits associated with specific dog breeds are a bunch of bunk.

Only 23 D18 leaks!!? You have one of the tight ones. :D

Your dogs could get jobs in England or Australia performing motor vehicle inspections. Of course they'd fail everything for having steering on the wrong side of vehicle.

Very enjoyable read. I just enjoyed all of it.

Amazingly, that seemed to be the major leak. I used to leave a 4 inch puddle every time you drove it, now it's just small drips.

Did a bunch of small things to the blue Jeep. Trying to catch up with stuff I've bought for it.

First was some parts from the medical store:

To make the tire rack quieter:

Then floor mats from horse mats like my other Jeeps. All you need to do is trim the interlocking tabs off on side for the bed area:

You can get both fronts out of a second mat. I used the ones in the '69 as templates:

    Driver's side done:

    Passenger side:

And just enough leftover to do the toolbox (though the lines don't line up):

Added some padding to the center part of the cage. Don't need to be ringing anybody's bells. Thankfully The outers were already padded:

Finally, I removed this worn out steering wheel cover:

I like it without and will leave it that way:

Are you sure it has Willys DNA? Small drips? Not like a Willys product at all. We all know that when Willys products stop leaking, that means they're empty. Yes, I know you have a Kaiser.

If it makes you feel better... The transfer case for my CJ2 has been sitting on the floor for the better part of 20 years. One random day earlier this year it proceeded to dump all the gear oil out the rear seal and make a huge mess. What? Why now?

Because you've ignored it. Like the dog peeing on the rug.
