Is it possible to replace the Dana 27 outer pinion bearing without tearing it down?

    Yes sort of.
Drain, pull pinion seal, then pull bearing.
Pulling the bearing cup could prove to be a big problem.

isn't the beveled edge facing out?

if the cup isn't damaged, is it still necessary to replace it?

Yes the cup face (cone face) is toward the rear of the front axle.

Bearings and races (cones and cups) wear as a set. If one is replaced its mate needs replaced unless you want to do it again.

Is it possible to pull the race out without removing the pinion? Maybe a slide hammer?

I ran into this on my VW, where the outer rear wheel bearing needed to be replaced. It would have been much easier to leave the disk in place, since it was trapped by the caliper bracket - and removing the caliper bracket was an ordeal (Remove muffler, Bolt-Out on breaker bar, order special replacement bolts, wait for bolts).

I am going against the grain on this one. If the cup is good, you probably could get away with just replacing the bearing. Do you have locking hubs. If so there is no use of the axle in 2WD. How often do you go 4 wheelin? Chances are the bearing will last a long time since the axle is used mainly for slow speeds. And I have been getting bearings lately that do not come in matched sets, you buy the cone and the race separately. Ultimately it is up to you. The proper way is to replace both. But you could change the bearing only, but i would only do that if the race was in good shape.

When the bearing and race are new they have not "worn in" together. Once they have been run together for a length of time they wear together with specific patterns and angles.
Would you mix and match engine crank or rod bearings once they've been run together?
