Don't mess with their 14.95 or whatever it is "rebuild kit". You can pick up the 2 o-rings you need (IIRC, one is on the plunger, the other seals the barrel) at an industrial supply house for about a buck. I got the ring numbers written down someplace, but they can match you up real easy.

Man, I've clamped this thing down to the point I'm worried about deforming the housing or breaking the cap. Any tricks for getting the cap off? Solvents? Heat?

I used a piece of bicycle inner tube and a vise to hole the housing. The rubber added some grip without having to use too much pressure. I used a mamoth set of Channel-locks to unscrew the cap. If you aren't too worried about scratching the finish you could also use a pipe wrench. You might have gotten the only one they ever really got tight. It will come apart, but do it carefully.

Argh! You got those part numbers handy, by chance? Just crawled under the HEEP to diagnose a clutch fluid leak. Thought for sure I would find my pipe leaking as I had noticed it chafing a while back and put in a shield to stop it. Well, low and behold my slave is pouring fluid out at the rate of about a drip a second. Only a little over a year worth of use on it. Using DOT-3 for fluid through a stock YJ master.

Welp, 'nother data point for you, Posi. Just for kicks after reading your post, I crawled under there again and took the heim end off my bracket. Twisted the rod three turns with my finger and it came out. Screwed it back in and no leaks for now, but will have to do that roll pin mod when I get the time.

It won't leak when the rod comes out, but it sure won't work either. The DOT3 should be OK. You can probably get the O-rings at the hardware store or your FLAPS. They are pretty standard stuff. I've never had a leak from mine and I keep a spare slave with me in the JEEP. After spending a day on a tough trail with no working slave, I'll never chance that again. The one small seal for the rod can be a bugger to get out and in. You need a plews pick to get it out. If you look at the pic I posted earlier, you'll see that I made a nice flat spot with a file to drill into. I used a 1/16" roll pin. They are slightly oversized, so you drill a hole the same size as the roll pin.

Something to do with the rod was definitely causing the leak. Maybe seals are starting to go? All I did was tighten the rod back down and pumped it back up. No leaks now. I'm at the boot end of my slave as pictured above; the boot was completely filled with fluid and is probably the reason why I never saw a puddle under it, even though it leaked freely when the boot was removed.
