What are pucks and bars? I have never done any differential work so this is interesting to me. I was wondering why people don't just take a flanged d44, or in your case an AMC 20, and cut them to size?. I tried to give an AMC 20 away and had zero takers.

As far as the weld, bevel both sides of the weld to make sure you get complete penetration to the sleeved in tube. Make a couple passes if need be and grind smooth.

If this works it will be cool.

Machined pucks go in the bearing saddles of the carrier to emulate the bearings. They have a machined hole in the center of each with a surface ground rod that slips through these (a long one). Then machined pucks slide onto the ends of the rod to center the housing ends. This checks to make sure the housing is straight and the axles will run true. If the axles don't run true the axle bearings won't last, you will have leaks, and the side gears will try and run at an angle wiping out the splines on the axle shaft, damaging the pinion gears, etc. etc. The carrier is what many people call the center section, pumpkin, chunk, etc. It is NOT the part the ring gear bolts to. That is the case.
There is a reason you couldn't give away the 20...

When Warn was developing their full float kit for the 20 they acquired some NOS (New Old Stock) 20 housings. Never messed with. Some were bent from the factory.

If you hate amc 20's so much then why are you so interested in this thread?.....

I can dislike the 20 and still be helpful which I have been to you and others. I've also given the reasons I dislike the 20. I hate to see you or anyone put so much effort into project that has design flaws from the get-go and cannot be reasonably overcome. Since you obviously want no more of my experience I will no longer provide any to you and you won't have to worry about my comments. Fair?

The whole reason I am using the amc 20 is because it is what I have and it will cost me nothing more than time and few bucks. I gladly take advice from anyone. I don't have a problem with anyone's valid opinion. Im sure most of you have built way more stuff than I have but I like to work on stuff and learn new things everyday. I'm not one to stir up forum drama.....in fact I am usually trying to resolve problems. So I guess what I'm trying to say is.....I hope there are no hard feelings. And when my amc 20 explodes and sends me off a cliff in a firey crash you can all say "I told you so!" ):):):)

Well Its done... I have it all reassembled and installed. I had to make a new exhaust since my dana20 setup had the exhaust on the pass side so that got in the way of the offset drive shaft. It all went together fine. Ive been driving it.... No leaks vibration or heat. So I guess it worked. I will continue to keep an eye on things. Im happy with the way it turned out.

Warn, Summers Bros, Smittybilt, etc all offered and sold FF kits for this axle.
The cost was about $850 back in the late 80's.
Either the cost or other factors made these kits eventually fall out of favor.
A friend is still running his stock 20 2 piece set-up behind his high HP Jeep in the dunes with no problems.
    It can be done.

Yeah the full floater kits are Awesome...but pricy. There was a cj8 on petersons ultimate adventure with an amc20 with a locker and 37's and he was running a sbc and it held up.

I took the jeep out for a test drive yesterday..... I played around splitting gears with it. I know the overdrive wasn't intended to act as a full on gear splitter but i always wanted to see a video of someone doing that so i decided to make one. My main use for the overdrive will be to split 3rd and 4th gear, and to have an overdrive gear for the highway. Here is the video. I will do a more in-depth review and un boxing of the saturn OD soon.....(with pictures).

Ok I sat down and figured it out. Here are the ratios of all 16 forward an 4 reverse gears my jeep has and final crawl ratio in forward and reverse.......I think i am officially a jeep nerd.
    Forward Gears:
    1st)_____________6.32 Low1st)___________15.54 Final Crawl Ratio forward_____________55.01
    2nd)____________4.74 Low2nd)__________11.66
    3rd)_____________3.09 Low3rd)___________7.60
    4th)_____________2.31 Low4th)___________5.68
    5th______________1.69 Low5th)___________4.15
    6th)_____________1.26 Low6th)___________3.09
    7th______________1.00 Low7th)___________2.46
    8th)______________.75 Low8th)___________1.84

    Reverse Gears

    R1______________7.44 LowR1_______18.30 Final Crawl in reverse_____________64.78:1
    R2______________5.58 LowR2_______13.72
